At the same time, we designed a custom bar and plate core with overall dimensions, fin density and fin types that would provide the insane heat transfer area we require with minimal flow restriction. With core size nailed down, we got to work designing end tanks that offered smooth flow, perfect fitment and even distribution of the hot charge air through the core. Countless revisions were tested in flow simulation before we finally found exactly the characteristics that we wanted. The intercooler cools your hot charge air in two different ways. If you’ve done similar research, you know that every aftermarket end tank that you’ve handled was cast from a one-time-use mold made of re-used sand. Not our style. In typical GrimmSpeed fashion, we stepped outside of the box and explored other options. We quickly learned that we had stepped into big boy territory. I’ll let the photos do most of the talking, but here’s the scoop. To achieve the quality, tight tolerances, pressure tightness and strength that we required, permanent mold casting became our only option. Each and every end tank is cast from the same CNC machined mold, ensuring not just dimensionally-perfect castings with an amazing surface finish, but also excellent repeatability. With this method, we have perfect control over both the internal and external contours of each casting. After casting, every single mating surface is precision machined for a leak-free finish and unbeatable fitment.\u003cspan\u003e \u003c\/span\u003e\u003cstrong\u003eWe will not be outdone.\u003c\/strong\u003e\u003c\/p\u003e\n\u003ch4\u003eASSEMBLY\u003c\/h4\u003e\n\u003cp\u003eWe designed tabs to be laser cut and CNC bent from 5052 aluminum, selected for its ductile nature, to ensure that the bending and welding processes don’t compromise their integrity. These will accept your stock TMIC bushings and offer plenty of adjustability for tweaked brackets and ‘creative’ turbo setups. After each component has been inspected, our welders hand TIG each and every assembly. From there, each assembly is pressure tested to 50psi and is thoroughly cleaned before it’s sealed up and prepared for shipping.\u003c\/p\u003e\n\u003ch4\u003ePERFORMANCE\u003c\/h4\u003e\n\u003cp\u003ePerformance is a difficult subject when discussing a top mount intercooler that can be used in many different systems, often times with different goals. For that reason, we’ve opted to use primarily stock-turbo cars running higher boost. This particular 2.0l TD04 car is running full exhaust (catted), a GrimmSpeed EBCS and a 19psi tune. First, we tested pressure drop to ensure that our aggressive core design didn’t negate its benefits with a massive pressure drop. The graph below shows boost pressure in the inlet and outlet end tanks, as well as the calculated pressure drop and a trendline. Because of sampling rates and the nature of the pulsing system, you’ll notice that there is a great deal of noise in the pressure drop measurements. What’s important is the trend and as you can see, the maximum recorded pressure drop is just above .2psi with an average of around .1psi. Data was collected using a DATAQ DI-148U sampling a pair of ProSense pressure transmitters at 240Hz. Next, we tested inlet and outlet temperatures using a pair of K-type thermocouples and high frequency multimeters. What we found is that with a stock turbo, the OEM WRX TMIC seemed to keep up OK until 5000rpm or so. At that point, the efficiency of the OEM TMIC drops off very quickly. As we continued doing pulls, performance of the OEM TMIC degraded very quickly and the GrimmSpeed TMIC refused to budge, no matter how much heat we put into it. The graph below shows the post-IC temperatures for the GrimmSpeed TMIC vs. OEM TMIC. Note that these pulls were both completed after the same warm-up procedure (a series of shorter pulls) but before the OEM TMIC was fully heat soaked (and just about useless). Lastly, the third graph shows the calculated efficiency for these two top mounts based on temperatures taken from the same two pulls. There are countless options out on the market for high-performing equal length header, but if you want to keep that classic Subaru rumble, there aren’t many great options.\u003c\/p\u003e\n\u003cp\u003eThe OEM EJ header really hasn’t changed much in the past 20+ years and it shows. The tight geometry and long cross-pipe between the two collectors are not optimized for flow or power. While the smaller diameter and volume may be good for low-end spool, the factory header gets choked out higher in the rev range. Simultaneously, it's known that swapping to a more-equal length manifold with larger diameter runners offers additional performance potential.\u003cspan\u003e \u003c\/span\u003e\u003cstrong\u003eWe set out to create a header that would be the best of both worlds\u003c\/strong\u003e, offering great performance and the unique sound that makes your car unmistakably a Subaru!\u003c\/p\u003e\n\u003cp\u003e\u003cspan\u003eWhile other aftermarket unequal length headers use different runner lengths for each cylinder, our proprietary design utilizes an innovative setup where each bank of runners are equal length, but one set is 1.5 time the length of the other, providing the rumble sound that we all love while maintaining the performance of an equal length setup. We utilize single piece, mandrel bent runners to minimize disturbances to the exhaust gas along with an extremely durable cast 304 stainless steel collector to achieve keep each back of runners truly equal length which would be difficult to accomplish with a 4-into-1 welded collector. This allowed us to design and simulate our header in a digital 3D space to find the optimal balance of runner lengths and angles for the\u003cspan\u003e \u003c\/span\u003e\u003cstrong\u003ebest performance possible on an unequal length setup\u003c\/strong\u003e. Next, we were able to 3D-print a variety of different configurations that would allow us to narrow in on the most optimal final design. During this process, we were able to form the header around a variety of different STI oil pan setups, from the factory pan to aftermarket options like those offered by IAG and Killer B Motorsports. After we were satisfied, we made pre-production prototype units that were put through\u003cspan\u003e \u003c\/span\u003e\u003cstrong\u003emonths of punishing performance and longevity testing.\u003c\/strong\u003e\u003c\/p\u003e\n\u003cp\u003eTo validate our simulated performance, we did extensive real-world dyno testing comparing our header design to the factory header as well as some of the most popular headers on the market, both unequal length and equal length. For our testing, we used a 2010 STI with the stock turbo and basic bolt-ons as well as our 2020 STI shop car with full\u003cspan\u003e \u003c\/span\u003e\u003cstrong\u003eGrimmSpeed Stage\u003cspan\u003e \u003c\/span\u003e\u003c\/strong\u003e\u003cstrong\u003e3 bolt-ons\u003c\/strong\u003e, E85, and a\u003cspan\u003e \u003c\/span\u003e\u003cstrong\u003eGrimmSpeed BB500 turbocharger\u003c\/strong\u003e. Throughout all of our testing, we kept the same tune loaded as well, so the only variable was the header that was installed.\u003c\/p\u003e\n\u003ch4\u003eGRIMMSPEED UEL EJ HEADER VS STOCK MANIFOLD\u003c\/h4\u003e\n\u003cp\u003eWith the factory turbocharger, the GrimmSpeed Header does experience a loss in spool when compared to the stock manifold, but we still saw maximum gains of 23.1 ft\/lbs and 10.3 hp while averaging 1.6 lbs of boost less than the stock setup. Overall, the GrimmSpeed Header shifts the power curve further to the right, so it's clear that the OEM manifold was designed for low-end response but falls off higher in the rev range.\u003c\/p\u003e\n\u003ch4\u003eGRIMMSPEED UEL EJ HEADER VS STOCK MANIFOLD\u003c\/h4\u003e\n\u003cp\u003eThe GrimmSpeed exhaust manifold exhibits a loss of spool when compared to the stock header by 100rpm as well as producing over a pound less boost. However, the engine is outputting the same amount of torque, showing that the low and off-boost characteristics of the collector design balance out the changes from the differences in the rest of the header. The GrimmSpeed exhaust manifold makes less boost everywhere, but more power everywhere as well due to the increase in efficiency.
